Steel Bar Induction Heat Treatment Machine Energy-Saving Renovation Case

Oct. 05, 2026

Introduction

Forever Electromechanical, a professional manufacturer of induction heat treatment equipment, has successfully completed a full energy-saving renovation project for a steel bar induction heat treatment machine for a metal processing client. The project targets the common pain points of traditional steel bar heat treatment equipment, including low power conversion efficiency, high idle power consumption, uneven heating temperature and large heat loss. After systematic technical upgrading and field commissioning, the renovated machine has been officially put into continuous production. It achieves obvious energy-saving benefits, stable metallurgical quality of steel bars and reduced operation cost, offering a replicable green transformation solution for global metal heat treatment factories.

Project Background & Original Equipment Pain Points

The client’s old steel bar induction heat treatment machine adopted the traditional SCR power supply and single-zone heating structure. Long-term operation brought many bottlenecks. First, the electrothermal conversion efficiency was below 84%, with serious reactive power loss and high power consumption per ton of steel bars. Second, the single-section heating coil caused large temperature deviation between the surface and core of steel bars, leading to inconsistent hardness and high reject rate. Third, the outdated open cooling system consumed a large amount of circulating water and auxiliary power. In addition, the old control system lacked real-time data monitoring, and equipment idling would still consume continuous power, resulting in long-term high production cost and carbon emission pressure. The client hoped to retain the original equipment frame and production layout, cut renovation investment, and reduce power consumption while guaranteeing processing capacity.

Core Renovation Measures

Forever Electromechanical’s technical team designed a customized transformation plan without replacing the whole machine.

  1. IGBT power supply system upgradeThe team replaced the original SCR thyristor rectifier with high-efficiency IGBT medium-frequency power modules. The upgrade raises the electrothermal conversion efficiency above 95%, lifts the power factor to over 0.95, and greatly cuts reactive power loss and no-load power consumption. The power supply can dynamically adjust output power according to steel bar diameter, feeding speed and target temperature.

  2. Induction coil and thermal insulation optimizationThe induction coil layout was redesigned with multi-zone segmented heating structure and high-conductivity oxygen-free copper coils. Composite thermal insulation materials are added around the heating area to reduce surface heat radiation loss. This design ensures uniform heating along the steel bar and reduces oxidation and decarburization.

  3. Intelligent closed-loop temperature control systemThe old PLC controller was upgraded to a full digital closed-loop control system with infrared temperature sensors installed in heating, quenching and tempering zones. The system automatically adjusts power and line speed in real time, avoids energy waste caused by overheating, and records production and energy consumption data for remote monitoring.

  4. Cooling system energy-saving transformationThe open cooling circuit was transformed into a closed constant-temperature circulation system with variable-frequency water pumps. It saves water consumption and reduces the power consumption of auxiliary cooling equipment.

Field Operation Results

After 3 months of continuous on-site operation, the renovation effect is fully verified. The comprehensive power consumption per ton of processed steel bars drops by 26%, which greatly reduces the client’s monthly electricity expense. The temperature control accuracy stabilizes within ±3℃, the hardness consistency of finished steel bars is significantly improved, and the product reject rate is reduced by 21%. Meanwhile, the closed cooling system cuts water consumption by nearly 30%. The whole machine keeps stable 24-hour continuous operation, and the service life of key components is extended. The renovation investment can be recovered within about 18 months through electricity savings.

Conclusion & Market Prospect

This energy-saving renovation case proves that upgrading old induction heat treatment equipment is a cost-effective way for metal processing enterprises to realize low-carbon production, instead of purchasing brand-new production lines. Forever Electromechanical will continue to optimize induction heating energy-saving technology, and provide customized renovation and new Induction heat treatment machine solutions for global clients engaged in steel bar, steel pipe and metal forging heat treatment. The company is committed to helping manufacturing factories balance production capacity, product quality and energy consumption, and promote the green and sustainable development of the global heat treatment industry.
